
The Real Deal With Lead-Wire Sealing in Outdoor Heaters
If you’ve ever run a nightclub patio, you know it’s a war zone. You’ve got these high-wattage infrared heaters fighting a constant battle against rain, humidity, and salt air. The heating element itself is usually tough enough. The real nightmare? The lead-wire junction. That’s where things usually fall apart.
Why the cheap stuff doesn’t last
A lot of generic heaters just throw some basic silicone or heat-shrink tubing on the wires and call it a day. But here’s the problem: those heaters get incredibly hot. That heat travels right down the wire, basically baking the insulation until it’s brittle. Eventually, it cracks. Once that happens, water finds its way in. Now you’ve got moisture hitting a live wire and the metal chassis. That’s how you end up with a tripped breaker—or worse, a fire.
How we actually fix it
We don’t do the “sleeve” thing. Instead, we use a multi-stage process with high-temp ceramics or a specialized epoxy potting compound. We basically bond the lead wire directly to the glass-to-metal seal. It creates a total barrier. The tricky part is the science of it. The potting material has to expand and contract at the exact same rate as the quartz tube. If they don’t match, the seal just pops open the first time the heater cranks up. We use stuff that can handle a swing from 20°C to 400°C without flinching.
One thing to watch out for
There is a trade-off. Because the seal is so solid, the wires are stiff. You can’t just bend them into a tight U-turn during installation. If you force a sharp angle, you risk cracking that seal, and then you’re right back to square one with the waterproofing. When you’re setting these up for a patio, just give the wiring loom some breathing room. A little bit of slack goes a long way. It’s the only way to make sure the heat doesn’t eat the wires and the rain doesn’t kill the power.
